Did you turn up the volume using the pot on the top of the tender, underneath the hatch cover?

Yes volume is at full, using pot on topside of tender

It was also mentioned in that I may need to get it onto a DCS control the individual volumes. Didn't want to spend the extra  $$$ but might have to

If you have a dealer or friend with DCS you can take the engine to their layout and adjust the sounds to your liking.  Those settings will be retained in the engine when you run it conventionally at home.  Same thing momentum and smoke settings.

I'm re-thinking my advice on setting the smoke volume.  It was true when the engines had a smoke ON/OFF switch for conventional operation.  If your engine has a smoke pot it will probably override the DCS smoke setting. 

I am having an issue similar. I have a PRR k-4 that I had to upgrade to a 3v from 5v.  the sound is perfect in DCS.  but very very low and garbled, no whistle or bell in conventional.  but when I try it back in DCS , without touching the tether, it is fine. 

I have no idea what to do!

Have you turned up the volume pot? It's only a factor when running conventionally. Also, perhaps the pot was incorrectly wired when the swap to the 3 volt board was done.

I tried to adjust it, no luck,  what would the wire pattern be, it is red middle, black left, nothing on the third.  it starts garbled and weak but then goes away

The volume pot should have three wires attached.  Look for a loose wire.  Might have come loose when you swapped out the boards.  Like Barry stated, the volume pot is only used when in conventional, DCS over rides it.

SMoke pot or switch has 2 wires.  Many time pink and blue.  The volume pot has three with red i the middle as posted.  Usually gray, red, blue.  Same blue as the smoke switch.  It is DC Ground.

I never hooked up the vol pots on my upgrades,   2 of the 3 wires going to the pot had to be joined together, (full volume in conventional with no adjustment)  The blue was not used , tapped up and set aside.

I'm not suggesting you do this but it's an option and is covered in the upgrade manual. It should also show the wiring for the pot. If it's not   in the steam manual  it'll be in the diesel manual.

I solved the issue with mine. With the upgraded speaker the current sound file was either under or over driving the speaker (my guess was under) causing the garbled disrtortion. No amount of adjustment would solve it, with help from a fellow forum member (Tryanst 1880E) he lent me his DCS and I replaced the sound file from a K4 Premier upgrade file. all is much better now.
