Has anyone used a nibbling cutter to make a new or increse size of an existing window or door opening on a plastic passenger car? Wondering about the pros and cons.

If that is all you have, why not? I use a Dremel and a file for the corners when I add messenger windows. If you have a drill press,, cut with the body of the bit rather than the point. Like a router. Then file to the corners.

You would have to have the cutter head inside the car, no? I would think the outside of the car would get marred by the tool.

Maybe start by taking a scribing tool and indent the outline of the new opening? That might lessen having a rough edge....
Rough cut with a dremel disc. File with a blind side file (blank side, no teeth)
You can mask teeth to some extent, but a blind edge file works best for corners imo.
