I have considered casting but I was afraid these would be to thin and fragile to hold up. The styrene will "give" a little if is bumped or mishandled. Is there a resin that provides a more flexible casting?

There are several options available in resin rnagine from relatively short working time (3 min) to some that give you 20 min of working time. Most will exceed your needs and requirements of stability.
I generally use one from Freeman with a 6 min working time; demold on small part is 20-30 min. Full 100% cure is longer.
And yes, you can cast thin sections.
Please post photos of your casting efforts, specifically, small items with thin walls.
