I was running these yesterday and upon changing the alkaline batteries one of the end caps was hard to remove. It wasn't like that before and the cars have never been dropped or damaged. So basically I went to put the end caps back on and one went on normal but the other will no longer twist closed. The circuit board is pushed in all the way and the cap guide posts are on the proper sides. I gave it a hard twist but it still would not go on. If I were to twist any harder I fear I would break something. Has any one else expierenced this?

I've had this problem and it was because the locking tabs inside the end cap were not in fact lined up correctly; from looking at yours I think that this is likely to be the problem and trying to force them around when they are not correctly aligned is definitely not a good idea. Took trial and error to get them where they should be; also if you've pulled out the circuit board it may not be all the way back in place.

These tank cars have batteries due to the sound board inside 2 of the cars. Keeps the sound if there's a bad spot on the tracks. 

I did double check tab alignment and board placement. The cap will sit flush on the car but will no longer turn. I was thinking it could be a little expansion issue due to temp here in Phoenix but the plastic doesn't move that much!

Well, FWIW I remember having something like this problem and I had to put a bit of gear grease inside the tank shell to get the thing to turn at all. I don't think that the shell/cap expands but they were clearly made to very small tolerances. From your pictures it looks to me like the left hand tab is actually below the slot it's meant to fit in.

 

P.S. There might be some distortion in the main shell of the tank car that is preventing the cap from turning in it. Just be patient - I had a real job getting one of mine back together when it was new out of the box!

problem fixed - found 2 issues

 

1st issue was the protrusion at the bottom of the cap was rubbing on the frame of the car. 

 

correction - lightly sand the protrusion down till it no longer rubbed.  sanded area is not visible.

 

2nd issue was the cap guide pins were no longer moving in far enough to grab the guide holes.

 

correction -  lightly trim a larger opening into the guide pin drop holes.

 

I was sweating but got it done without incident.
