There were no 5 volt PS2 upgrade kits. All of MTH's upgrade kits have always had 3 volt boards.
If you need a file for a 3 volt board, you should start here.
5V sound files are all over the MTH site, just look for a similar product and then check to see if there's a 5V file available for it. I found one Big Boy with a 5V board.

What does the battery look like?
I recently got that error on an upgrade, I ended up doing a factory reset on the locomotive and then it loaded properly.
It may also be a memory issue. When you selected the sound file did your computer tell you how large it was? Early PS-2 3V boards were only 1MEG so the files need to be less then 1Meg...989k as an example. If the file is larger and your board is 1Meg you will get an error also. G
You can change the chuff count with the DCS remote, have anything you like.
