I have a number of 2 rail scale Weaver Diesel engines that I have run for many years. And had purchased from Weaver many years back a good supply of replacement plastic gears for the ones that split over time. I am running out of them and was wondering about trying to find or have made some metal replacements or different design that will not split? Is there anything else on the market perhaps from a different application that might work?

P&D hobby shop had nylon gears made to replace Weavers. They should still have them. WE use to change them out before shipping to the customer.
I have used a number of P&D replacement parts. I have had a few failures, but not many, they seem to last much better than the original gears. I have 9-10 weavers, and at least 4 units where I installed these drives in dummy sheels from Atlas or MTH.
My advice, just repair using the existing parts. This is an easy drive to maintain. Adding a different set of gearboxes and what not may create a harder to maintain situation.
you can also get better quality sprockets or gears from Sterling Instruments. I have used them to change the gear ratios.

What are the specs for the gear?....no. of teeth, ID, OD, face width, etc..
A search for Weaver's items by mfr resulted in this gear...
...which, unfortunately, has no image to compare to...only specs. OTOH, if it is the appropriate gear, Delrin is a far better material than nylon for a drive component, particularly if the gear is pressed onto a knurled shaft. This is confirmed in reading NWSL's general info on their replacement gears.
